In fact, the consequences of dust on health should not be underestimated, especially if the exposure time is constant. Workers who are in close contact with dust from composite and acrylic materials must comply with all the rules relating to safety at work, especially those concerning dust-releasing processes.

The first protection is definitely represented by the use of PPE devices or gloves, body protection, and safety glasses, using specific models for silica risk; these measures must be accompanied by a suction system or similar equipment that minimizes airborne dust dispersed in the working environment. These extractors are also known as CPD, or Collective Protection Devices, as fundamental tools in the protection of the health and safety of workers.

Active protection against fine dust: suction walls with integrated filters

Very often you do not want to install a suction system because it “slows down” and goes to interfere with the type of manual work carried out by the operator, that having to use sanding tools on medium-large parts can not rely on suction arms or other mobile systems.

However, there are technical solutions such as suction walls that avoid slowing down the production process, while ensuring high active protection from dust from manual processing for operators and the environment.

In fact, they suck the volatile and inhalable dust thanks to a transverse airflow, suitably dimensioned and in its independent version equipped with integrated filters and extractors represent a valid solution when the client does not want to have a centralized system, perhaps difficult to manage due to the high variability of the workloads.

Suction wall for sanding/grinding WFD The WFD Sanding/Grinding Suction Wall can be used for the extraction of dust from manual operations, even on large surfaces, grinding, scraps, etc. The production dust is sucked frontally from the wall and through the opposite vertical slats (realized by studying the suction flows), enters a maze that allows the coarsest dust to fall and be collected in the appropriate drawers. The aspirated air then passes through the cartridges mounted on the back that filter it, then rises upwards attracted by the electric fan, and is finally expelled outwards.

Ideal application for active dust protection according to D.Lgs. 81/08

As is known to the professionals in particular to each RSPP, art. 15 D.Lgs. 81/08 mentions, among the general measures for the protection of the health and safety of workers in the workplace, the priority of collective protection measures over personal protection measures. This makes dust extraction systems one of the ideal tools for maintaining workplaces that comply with legislations and with the protection of the health and safety of workers. In the 3D project, we see a possible application that uses a series of dust suction walls, in an independent version, complete with fan, filters, and chimney. Otherwise, it is possible to connect the suction walls to a single collector and an external filter. Here you can examine an active dust protection system from manual processing, obtained by installing a centralized suction system.

Industry 4.0 compliant suction walls

The suction walls of the WFD line are Industry 4.0 compliant in both independent and central systems, thanks to a kit that includes:

• automatic control of the fan revolutions with an inverter, in order to reduce the energy absorption in case the system is poorly used
• control of the degree of clogging filters with real-time reporting of the different thresholds and alarms sent via email to the maintenance service
• remote and optimized management of integrated systems, with warning of any anomalies
• control and signaling anomalies or threshold levels of any sensors accompanying the suction system, such as tribo-metric probes, roto-valves, exhaust augers, or fire sensors

Unlike localized emissions produced for example by welding or grinding operations at specific points, those of presses and molds are very difficult to capture before they are emitted into the environment because it is not possible to proceed with a close collection system.

For this reason, the exhaust suction systems from presses and molds are in fact tailor-made solutions, normally composed of hoods and infill panels that must not interfere with production and maintenance.

The typical components of a system for the reduction of the diffused emissions from presses and molds is normally composed of: Exhalations hoods and containment panels, complete with inspection doors and PVC side strips to minimize environmental air currents and increase the efficiency of collection Network of pipes with circular section in galvanized steel of suitable section for the connection of the hoods to the extractor Pneumatic guillotine dampers designed for the sectioning of the various press areas, so as to convey the maximum suction at the right points at the right time Centrifugal fan with simple medium pressure suction directly coupled, installed on a painted carpentry platform Extrusion chimney in galvanized steel atmosphere with circular section

3D design of on-board machine systems

The suction system for the reduction of chemical risk from emissions spread by presses and molds have made it possible to address the design phase in a rapid and innovative way, confronting from the outset with the dimensions and geometries of the press or production line to be used with the suction system. Every single project step is shared between commissioner and client through the exchange of step files (.STP) eliminating distances, inspections and drastically reducing time and errors. The advantages of suction arms for suction systems

In fact, no fixed hood or other suction system can effectively perform the same function as a self-supporting suction armthat has the following advantages over fixed systems:

1. Fully self-supporting, springs or pantographs shall be designed to support its weight so that it remains “suspended” in air above the desired intake point. 2. Easily repositioned and therefore only to be used when necessary, and then folded back to the wall or other position that does not interfere with the production cycle. 3. Effective fume and dust extraction at the source, guaranteed by the extractor hood complete with handle that is handled by the operator to move the suction arm. 4. Easy installation with a simple support bracket that depending on where the suction arms are installed can be a wall, a column with extension to increase the working radius as in the picture on the right.

The dust sucked by the suction arms are then to be conveyed inside a circuit of pipes that are normally designed considering an air speed inside that allows the “flotation” dust in order to avoid its deposit inside the pipes. In the image on the right, you can see a centralized installation where a series of suction arms are at the service of a chemical dust mixing plant to produce adhesive tapes, made for a major European manufacturer. Subsequently they cannot be expelled into the atmosphere but must be filtered by systems such as automatic cleaning cartridge filters, bag filters or other dust abatement systems, to be sized according to the needs of the customer.

In this article we present a very effective solution developed for an important manufacturing company that has expertly invested in the health of its employees and in the cleaning of the work area.

Customer request
The extraction of welding fumes and grinding dust and polishing metals generated during the various metalworking activities, by suction close as possible to the source of pollution, as required by regulations for the safety of operators and the working environment.

Issues
The customer requires a dust suction system that guarantees working flexibility considering that the welding and grinding stations can work at 100% but in some periods even at 30% of their capacity. In operational terms it means designing a system that works with the same efficiency in a flow range from 29000 mc/h to the desired reduction, without waste of electricity.

From a technical point of view the challenge was above all linked to the correct suction of the polishing dust produced by fixed workstations that disperse micro-dust in a high-speed environment, difficult to capture using the classic systems such as suction arms or hoods.

Solution
The customized design and installation of a suction plant with dust collection and fine polishing dust on each individual workstation, has been carried out through suction walls with lateral and upper containment, in order to optimize the flow.

This solution effectively contains airborne dust, protecting the respiratory tract of operators and machinery.

The various suction stations are connected to each other by a network of galvanized pipes with circular cross-section, to a cartridge filter with centrifugal fan with simple suction positioned outside the production room. An Industry 4.0 compliant electrical panel with inverter and pressure reading inside the ducts will regulate the actual suction capacity of the system and consequently the absorbed power of the fan, for maximum energy saving.

Design and development
After careful analysis of the client’s production needs, the contemporaneity of the work, and the production layout, our technical office has developed the project of the suction system articulated in the following points:

• Sizing of the correct air velocities both during the phases of dust and fumes extraction and in the suction channels;
• Calculation of the overall load losses of the circuit according to the pipe path and the filter used;
• Selection of the type of walls, benches, and suction arms, in order to facilitate the work of operators as much as possible and at the same time capture fumes and dust as close as possible to the source;
• Design and construction of all the special fittings made to measure in order to be integrated in the present plant context
• Sizing of filter and fan seasoning the overall capacity of the system and the pressure drops of the connected systems.
• Design of the electrical panel 4.0 for the command and control of the system, including the automatic regulation of the fan revolutions with inverter system that changes in real time the working range according to the number of workstations used, for maximum energy savings.

Reference standards for suction systems
D.lgs. n. 81 of 2008 “Protection of health and safety in the workplaces” which replaced the precedents in this field such as D.P.R. n. 303/56 “General rules for occupational hygiene”, D.P.R. n. 547/55 “Norms for the prevention of occupational accidents” and Legislative Decree No. 626/94 “Implementation of EEC directives concerning the improvement of the safety and health of workers at work” the famous “626”.

Compliance of the suction to industry 4.0

To comply with Industry 4.0, the dust suction system must be controlled by computerized systems or managed by appropriate sensors and drives. For this specific case, the following features have been implemented that have allowed the customer to immediately deduct 50% of the cost of the plant.

• Automatic turn control of the fan with an inverter, to reduce energy absorption in case the system is underused
• Control of the degree of clogging filters with real-time warning of the different thresholds and alarm sent via e-email to maintenance service
• Remote management and optimized for integrated systems, with indication of any anomalies.
• Control and signaling anomalies or threshold levels of all possible sensors in the suction system, such as tribometric probes, rotovalvole, exhaust augers or fire sensors.
